INJECTION MOULDING / LOW VOLUME

Low Volume Injection Moulding: Bridge Production Service

Low volume injection moulding: 100-10,000 parts using aluminum molds. Bridge tooling between prototyping and full production. 2-4 week lead time, production-grade materials, ISO 9001 quality.

Low Volume Injection Moulding: Bridge Production Service

Low volume injection moulding fills the gap between prototyping and full mass production. Using aluminum molds (also called bridge tooling), we produce 100 to 10,000 parts in 2–4 weeks — a fraction of the time and cost of production steel tooling.

At FIRMFG, our bridge tooling service uses the same production-grade thermoplastic materials as your final product. Parts are functionally identical to mass-produced parts — not 3D printed approximations. This makes low-volume moulding ideal for market validation, medical/aerospace low-volume products, and bridging supply while production molds are built.

This guide covers bridge tooling concepts, aluminum vs steel mold comparison, cost analysis, and when to choose low-volume moulding. Or, skip ahead and request a quote for an immediate price and lead time.

What Is Bridge Tooling?

Bridge tooling connects prototyping to full production. It uses economical aluminum molds to produce real parts while you validate designs and build production tooling.

Pre-Production Validation

Validate part design, material selection, and assembly before committing to full production tooling. Test in real-world conditions with production-grade materials.

Use case: Design verification before $30K+ production mold

Market Testing

Produce 500–5,000 parts for market launch, beta testing, or focus group evaluation. Real parts for real customers — not 3D printed approximations.

Use case: First market entry with 1,000 units

Bridge Production

Maintain supply while production mold is being built. Bridge tooling fills the gap between prototype and full-scale manufacturing — no downtime.

Use case: 2-month gap between prototype and production mold

Low-Volume Products

Some products never need high volume. Medical devices, aerospace components, and specialty industrial parts may only need 100–10,000 parts per year.

Use case: Annual production of 2,000 medical device housings

Aluminum vs Steel Mold Comparison

The choice between aluminum and steel tooling depends on volume, budget, and timeline.

Aluminum molds cost 70–80% less than steel and deliver in 2–4 weeks vs 6–12 weeks. For volumes under 10,000 parts, aluminum is almost always the better choice.

Cost Comparison: Manufacturing Methods

Compare low-volume injection moulding against 3D printing, CNC machining, and full production tooling.

MethodMold CostPer-Part CostVolumeLead TimeBest For
3D Printing (SLA/SLS)$0$15 – $801 – 503 – 7 daysPrototypes
Low Volume (Al Mold)$1,500 – $8,000$2 – $15100 – 10,0002 – 4 weeksBridge production
CNC Machining$0$20 – $1001 – 5005 – 10 daysMetal parts
Full Production (Steel Mold)$10,000 – $50,000+$0.50 – $510,000+6 – 12 weeksMass production

For 1,000 parts: 3D printing costs $20,000–$80,000. Low-volume moulding costs $3,500–$13,000 (mold + parts). That is a 60–80% cost savings with production-grade materials.

Quality Standards

Low volume does not mean low quality. Every batch meets production-grade standards.

Production-Grade Materials

We use the same material grade as your production mold. Parts are functionally identical to mass-produced parts — not approximations.

Dimensional Accuracy

Aluminum molds achieve ±0.1mm tolerance. For tighter tolerances (±0.05mm), we offer P20 steel prototype molds at higher cost.

Full Traceability

Every batch includes material certificates, shot count tracking, and inspection reports. ISO 9001 quality management system.

Design Iteration

Aluminum molds are easily modified — weld, machine, or re-cut cavities for design changes. Each iteration takes 2–5 days, not weeks.

When to Choose Low Volume Moulding

Low-volume injection moulding is the right choice for these scenarios.

Market Validation

Test demand with 500–2,000 parts before investing in production tooling.

Bridge to Production

Keep supply flowing while production mold is being built (6–12 weeks).

Design Iteration

Need to test 3–5 design variations quickly? Aluminum molds are easy to modify.

Medical & Aerospace

Annual volumes of 100–5,000 parts for regulated industries where full production is not economical.

Launch with bridge tooling while optimizing design for mass production.

Low Volume Moulding FAQ

Answers to the most common questions about low volume injection moulding at FIRMFG.

QWhat is the minimum order quantity for low volume injection moulding?

Our minimum order is 100 parts. Below 100 parts, we recommend 3D printing (SLA/SLS) or CNC machining, which are more economical for very small quantities. For 100–10,000 parts, aluminum mold injection moulding provides the best balance of cost, quality, and speed. Above 10,000 parts, steel production tooling becomes more cost-effective due to lower per-part costs.

QHow long does an aluminum mold last?

Aluminum molds typically last 1,000–10,000 shots depending on the material being molded and part complexity. Unfilled materials (PP, PE, ABS) can achieve 8,000–10,000 shots. Glass-filled materials (PA66-GF30) reduce mold life to 1,000–3,000 shots due to abrasive wear. For volumes exceeding 10,000 parts, we recommend upgrading to a P20 steel prototype mold ($8,000–$15,000) that lasts 50,000–100,000 shots.

QWhat is the lead time for low volume injection moulding?

Standard lead time is 2–4 weeks from order confirmation: 1–2 weeks for aluminum mold manufacturing and 1–2 weeks for first article inspection and production run. Rush service is available for simple parts (7–10 days total). Complex parts with side actions, threads, or multi-cavity layouts may take 4–5 weeks. Surface finishing (painting, plating, texture) adds 3–5 days.

QCan I use the same material as my production parts?

Yes. We use production-grade thermoplastic pellets from the same suppliers you would use for mass production. The aluminum mold does not affect material properties. Your low-volume parts will be functionally identical to mass-produced parts — same strength, color, surface finish, and dimensional accuracy. This is the key advantage over 3D printing, which uses different materials with different properties.

QWhat tolerance can aluminum molds achieve?

Aluminum molds achieve ±0.1mm tolerance for most features. For precision applications requiring ±0.05mm, we offer P20 steel prototype molds at higher cost. The tolerance depends on part geometry, material shrinkage, and mold temperature control. We provide a dimensional inspection report (CMM) with every batch. For critical dimensions, we can adjust the mold after the first trial shot to achieve tighter tolerances.

QHow much does low volume injection moulding cost?

Total cost = mold cost + per-part cost. Aluminum mold: $1,500–$8,000 depending on complexity (simple single-cavity $1,500–$3,000; complex with side actions $5,000–$8,000). Per-part cost: $2–$15 depending on material, cycle time, and part size. For 1,000 parts with a $3,000 mold: $3 (mold amortization) + $5 (part) = $8/part total. Compare to 3D printing at $20–$80/part for the same quantity.
